After reading this i had idea and to my delight , found a solution for CS pro4 to my multicut / substract problem.
I don't know if this will work with other shapes - re: cutting holes in spheres or cylinders
This is how to do it
How to make a series of holes in a Block / cube with No Jagged edges
1 : create a large Block Cube
2: either duplicate this cube and resize it to make the cutting shape
3: copy the cutting shape as many times as you need
4: Reposition theses objects so they will be where you want the holes to be
5: Click on a cutting shape and the Main Block , the select Construct, Boolean Union to join them
repeat this operation for the rest of the cutting shapes so you have 1 joined shape
6 : then select each far end face / polygon of a long cutting shape, and select Loft via the Construct menu
This will create a hole like with the Hex Bright function, that goes from 1 face / polygon to the other
repeat this for each Cutting area so you will have a Block with open rectangular tubes attached to it
7 : Delete the vertex ends of the tubes
You should have a Block with clean holes in it
Note: i have tryed thickening ( both inwards and out ) the final result shape , it works but there is a sligh bulge outwards towards the holes when it is done

Since this started in Carrara forum, replying here but will post to Hexagon forum too. Claudia suggested using "bridge" tool to cut a hole in an object. I tried it and its very easy...select non-adjoining faces in the same object and click on bridge tool...voila...a clean hole is cut thru. Tried it on a cube with thickness added and it works thru to make a square "solid" tube. Another new way to avoid using booleans. Thanks for the tip Claudia! Doug.S
